ABS is probably the way we’re going to go. The prototypes we had made for us were made of ABS, but acrylic works better. Just doesn’t vacuum-form, that’s all.
No mess (fortunately, unless you count a fine layer of acrylic dust all over my Dremel)–just a lot of frustration and several sheets of blistered plastic that don’t have the right shape.
I’m learning more than I ever thought I’d know about industrial plastic forming, though, for whatever that’s worth…

yeah… actually, I knew that. Acrylic is not a high-stress substance. try ABS or polypropylene.
